Are you copying the file to the storage card using ActiveSync? I'd
try copying to the device's internal memory to eliminate the storage
card.

I repeated the same experiment but using my compact flash reader and the
md5's came back the same

I realize this makes you think the CF card isn't the problem, but the
problem you describe is exactly how I've seen CF cards start to fail.

My next test would be to create (or find) a file or series of files
that will fill up your CF card. Delete whatever's on it, and copy
files over to it till it fills up. Then, using a new PC that's never
seen these files before, copy them off of the card. Compare these two
set of files, and see if they differ. My bet is they will.

- Using a different compact flash card (a 128mb one instead of my
regular Lexar 80x Professional 4gb one) in the same PDA did NOT result
in corrupted files

This really makes me think you have a CF card that's on its way out.

I understand you're not seeing file copy failures to this CF card 100%
of the time, but when they start to fail, they do fail in odd ways.
