Your design master has had a corruption and it looks to be only getting
worse.

Steps:
1) Compact/repair the design master *twice*.
2) Open the design master and look for any extra tables
3) If there are any have a look in each for any salvageable data and then
delete them.
4) Compact again
5a) If all is good, try creating the replica again.
5b) If all not good, Backup DM file and create a new design master from
another full replica.
