I had this issue in November last year. This error means either the Design
Master or ReplicaI is corrupt. If there are any other replicas do not (I
repeat) do not attempt to replicate them to either of these two as this
error seems to be transferred to any other replica. My corruption was caused
by dodgy network cabling. I had to re-create the whole replica set to fix
this.

Getting the message "The search key was not found in any record." while
attempting to synchronize my Design Master to ReplicaI. Please advise on the
issue. I had no problem with it before.
